ITI Instrument Mechanic Interview Questions and Answers
Plants hire instrument mechanics to install, calibrate and maintain the instruments that measure pressure, temperature, flow and level. Interviewers ask how each instrument works, how you calibrate it, the 4-20 mA signal, and basic control loops. These are the questions asked most often, with short answers.

Instrument mechanic interview questions with answers
Signals and calibration
Why is a 4-20 mA signal used instead of 0-20 mA?
A live zero: 4 mA means 0% of the range, so 0 mA clearly shows a broken wire or fault. Current signals are also unaffected by wire resistance over long distances.
How to say it: Mention "live zero": it is the answer they want.
A transmitter has a range of 0 to 10 bar. What current at 5 bar?
4 + (5 ÷ 10) × 16 = 12 mA.
What is calibration?
Comparing an instrument's reading with a more accurate reference standard at several points (0, 25, 50, 75, 100%) and adjusting zero and span so it reads correctly.
What are zero and span?
Zero is the lower range value; span is the difference between the upper and lower range values.
Pressure and temperature
How does a Bourdon tube pressure gauge work?
A curved, flattened tube tends to straighten under pressure; the movement is amplified by a linkage and gear to move the pointer.
What is the difference between gauge and absolute pressure?
Absolute pressure = gauge pressure + atmospheric pressure (about 1.013 bar).
How does a thermocouple work?
Two different metals joined at one end produce a small voltage that depends on the temperature difference between the hot and cold junctions (Seebeck effect).
What is an RTD? Which type is common?
A resistance temperature detector: its resistance rises with temperature. PT100 (100 ohms at 0 °C, platinum) is the most common.
Flow, level and control
How does an orifice plate measure flow?
It creates a pressure drop; the flow is proportional to the square root of the differential pressure across the plate.
Name some level measurement methods.
Sight glass, float, differential pressure transmitter, ultrasonic, radar, displacer and capacitance types.
What do P, I and D mean in a PID controller?
Proportional (acts on present error), Integral (removes steady offset over time) and Derivative (reacts to the rate of change of error).
What is a control valve fail-safe position?
The position a valve goes to when air or signal fails: fail-open or fail-close, chosen for process safety.
What is a PLC?
A programmable logic controller: an industrial computer that reads inputs, runs a program (often ladder logic) and controls outputs.
Safety
What do you do before removing a transmitter from a live line?
Take a work permit, inform the control room, put the loop in manual or bypass, isolate and depressurise using the valve manifold, and drain safely before removing.
What is an intrinsically safe instrument?
One designed so that its energy cannot ignite a flammable atmosphere, used in hazardous areas.

Common questions
What questions are asked in an ITI instrument mechanic interview?
4-20 mA and live zero, calibration (zero and span), pressure gauges and transmitters, thermocouples and RTDs, flow and level measurement, PID control, control valves, PLC basics and plant safety.
What is the most common calculation asked?
Converting a process value to mA: current = 4 + (value ÷ range) × 16.
Where do instrument mechanics get jobs?
Chemical, pharma, power, oil and gas, steel, cement and food plants, and instrumentation service companies.
